Cast your mind back to the early days of motoring. A car’s entire electrical system could be sketched on a napkin — a battery, a switch, a light. Fast forward to today, and a modern vehicle can house more than 70 Electronic Control Units (ECUs) all talking to each other in real time. That’s not evolution — that’s a revolution hiding under your bonnet.
Early cars ran on simple, point-to-point wiring. Each component — horn, lights, starter — had its own dedicated wire running directly to the battery. It was crude, heavy, and prone to electrical gremlins, but it worked for the demands of the time. Diagnosing a fault meant tracing a single wire with nothing more than a multimeter and a wiring diagram.
The real turning point came in the 1960s, when Bosch pioneered electronic fuel injection with the D-Jetronic system — the first step toward replacing mechanical controls with electronic ones. By the 1980s, Bosch launched the Motronic, the first fully digital engine management system. It debuted in the BMW 7 Series and was quickly adopted by Volkswagen, Volvo, and others. Successive generations followed — Motronic M1.1, M2.5, ML4.1 — each adding finer control over ignition timing and fuel delivery.
With ECUs multiplying fast, wiring them all together individually would have created a tangled, unsustainable mess. The solution arrived in 1986, when Bosch developed the CAN (Controller Area Network) protocol — effectively a shared communication highway that lets every ECU on the car talk to every other one over just two wires.
Standardised as ISO 11898 in 1993, CAN bus became the backbone of automotive electronics. Switching to CAN bus can reduce a vehicle’s wiring harness weight by up to 20 kg, which has a measurable knock-on effect on fuel economy. Modern vehicles use OEM-compliant harnesses built to handle operating temperatures from -40°C to +150°C, with up to 25G vibration tolerance — a far cry from the rubber-wrapped copper of the 1970s. These harnesses are manufactured to ISO 9001 and IATF 16949 standards to ensure the reliability modern drivers expect.
For decades, 12V was the universal standard for car electrics. But as ADAS safety systems, electric power steering, and advanced infotainment piled on the demand, 12V systems started hitting their ~3kW power ceiling. Enter the 48V mild hybrid architecture.
Today’s mild hybrid systems typically run a dual setup — the conventional 12V system still handles the radio, lights, and window motors, while a secondary 48V lithium-ion battery (~0.5–1kWh) handles regenerative braking, electric boost, and driver assistance loads. A DC/DC converter bridges the two systems, allowing recovered braking energy to feed back into the 12V side.
