How to Replace the Manual Gearbox on a Ford Ka Mk2 1.2 Petrol

A whining, crunching or jumping-out-of-gear Ka Mk2 usually points to the same place: the little C510 5-speed manual gearbox bolted behind the 1.2 petrol engine. It's a well-worn design shared across several Fiat-Group-derived Fords of this era, and while a full gearbox swap sounds daunting, it's a job most competent home mechanics can get through in a long day with the right kit.
Why the C510 gearbox wears out
- Worn synchros — crunching on 2nd or 3rd gear, especially cold, is the classic early symptom as the synchro rings wear thin.
- Jumping out of gear — usually 3rd or 5th, caused by worn selector forks or detent mechanisms letting the gear slip back out under load.
- Worn or failing clutch — not the gearbox itself, but a slipping or dragging clutch is the single most common reason a Ka Mk2 gearbox gets condemned prematurely; if you're already in there for a gearbox job, replacing the clutch at the same time is standard practice since the gearbox has to come out either way.

Safety first
This is a job done with the car raised and the gearbox unsupported at some point, so use proper axle stands rated for the weight — never a jack alone. Disconnect the battery's negative terminal before starting (you'll be working around the starter motor and wiring looms). A transmission jack or a solid trolley jack with a wide saddle makes supporting the gearbox during removal and refitting far safer and easier than trying to do it single-handed.
Tools & parts you'll need
- Axle stands and a trolley jack (plus ideally a transmission jack)
- Socket set, extensions and a breaker bar for stubborn driveshaft and mount bolts
- Torx bit set
- Clutch alignment tool (essential for refitting cleanly)
- New clutch kit and gearbox oil (see part numbers above)
- Drain pan for the gearbox oil
- Trolley/engine support bar or hoist to take the weight of the engine while the gearbox is out
Removing the old gearbox
- Disconnect the battery negative terminal, then raise and securely support the front of the car on axle stands.
- Drain the gearbox oil into a pan before you start disturbing anything else — it's far easier done first than once the box is hanging half-out.
- Support the engine from above (a support bar across the engine bay) or from below with a jack under the sump, using a block of wood to spread the load.
- Disconnect the battery earth strap, gear linkage/cables, reverse light switch wiring, and speedo sensor connector (if fitted) from the gearbox.
- Remove the driveshafts from the gearbox side, supporting them out of the way without letting them hang on the inner CV joints.
- Undo the starter motor and unbolt it clear of the bellhousing.
- Remove the gearbox mount bolts and the bellhousing-to-engine bolts, keeping track of which bolt came from where — several are different lengths.
- With everything supported, carefully draw the gearbox away from the engine in a straight line (angling it can jam the input shaft in the clutch splines) and lower it clear on the transmission jack.
Fitting the new gearbox and clutch
- With the gearbox out, this is your access to the clutch — fit the new clutch kit now using the alignment tool to centre the friction plate, and check the flywheel surface for scoring or heat cracking while you're in there.
- Offer the replacement (or reconditioned) gearbox up to the engine, guiding the input shaft through the clutch splines without letting the gearbox's own weight hang on the shaft.
- Refit the bellhousing bolts and gearbox mount bolts. As above, no reliable published torque figure turned up for these in our research — check your own workshop manual for the correct spec rather than guessing, especially for the mount bolts which see repeated engine-rocking loads.
- Refit the starter motor, reconnect the gear linkage/cables, reverse light switch and speedo sensor wiring.
- Refit the driveshafts, making sure the circlips seat properly in the gearbox side gears.
- Refill the gearbox with fresh 75W-80 GL-4 oil to the level plug (not to a fixed volume — the ~1.7L figure above is a guide, not a target).
- Remove the engine support and axle stands, then reconnect the battery.
Final checks
Before taking it anywhere, work the gear lever through all five gears and reverse with the engine off and the car still safely supported, checking for smooth, clean selection. Start the engine and check for oil leaks around the bellhousing and driveshaft seals. Then take it for a short, gentle test drive, working through the gears at low load first, checking for crunching, jumping out of gear, or unusual noise before pushing it any harder.
Troubleshooting & tips
- Notchy or hard-to-select gears after the swap — often just a stiff new clutch cable or linkage bedding in; give it a few hundred miles before assuming a fault.
- Clutch feels different (higher or lower biting point) — normal with a fresh clutch kit, but if the pedal feels spongy check for air in the hydraulic system if your Ka uses a hydraulic clutch, rather than a cable.
- Oil weeping from the bellhousing — check the input shaft seal wasn't nicked during the clutch/gearbox fit; it's a common and avoidable mistake when the gearbox isn't drawn off dead straight.
It's a genuinely involved job — budget a full day, more if it's your first time — but a gearbox and clutch done together like this should see you through many years and a lot of miles without drama.
