Ford Mondeo Mk4 Front Headlight Exchange
A cracked lens, a permanently misted-up unit, or a headlight that's gone dim and yellow on one side — on a Mondeo Mk4 (2007–2014) any of these usually means the whole headlight unit needs swapping out rather than just a bulb. The good news is the job itself is straightforward DIY territory; the fiddly part is making sure you order the right unit for your car in the first place.
Why Mondeo Mk4 headlights fail
A few patterns come up again and again with this generation:
- Moisture ingress — the rubber seal between the lens and housing hardens with age and lets damp air in. You'll see condensation building up inside the lens after every cold night, and eventually a permanent haze that no amount of driving burns off.
- UV-yellowed or cracked lenses — the polycarbonate lens clouds over time, especially on cars that live outside, cutting beam output even when the bulb itself is fine.
- Cracked mounting lugs — the plastic tabs that locate the unit into the front wing are brittle and snap easily if a previous headlight or bumper job was rushed, leaving the unit sitting loose or crooked.
- Adjuster motor or levelling faults — cars fitted with the auto-levelling system can throw a dash warning or leave one beam aimed wrong when the internal motor or its wiring fails, which sometimes gets misdiagnosed as a bulb problem.
OEM part numbers
The Mk4 ran from 2007 to 2014 with a facelift partway through (around 2010/2011), and headlight part numbers differ between pre-facelift and facelift cars — always cross-check against your own VIN or reg before ordering, since fitting the wrong-generation unit is a common and expensive mistake.

High-beam and sidelight bulb types can vary slightly by spec level, so it's worth checking your own bulb pack or a reg-plate bulb finder before ordering rather than assuming — we don't want to hand you a number that turns out wrong for your particular car.

Safety first
Park on level ground and apply the handbrake. Disconnect the battery's negative terminal before you start — you'll be working right next to the headlight wiring loom and main beam relay, and it only takes one accidental short to blow a fuse or worse. If the lights have just been used, give the unit a few minutes to cool before you touch it.
Tools & parts you'll need
- Correct replacement headlight unit (O/S or N/S, matched to your facelift — see part numbers above), or just a replacement bulb if the housing itself is sound
- Trim removal tool or a wide flat-blade prise tool for the grille/bumper corner clips
- Socket set and Torx bit set — Ford uses a mix of the two across different facelift years for the headlight fixings
- Ratchet with a short extension (access is tight in places)
- Clean microfibre cloth and isopropyl alcohol wipe, for handling bulbs and cleaning the lens
- A dab of dielectric/silicone grease for the wiring plug, to help future-proof the connection against moisture
Removing the old headlight unit
- With the battery disconnected, open the bonnet and locate the plastic clips and/or screws holding the front grille or bumper corner trim nearest the headlight. Remove these first — the exact count and mix of clips vs screws varies by facelift, so work carefully and keep track of what came from where.
- Undo the headlight's retaining bolts. These typically run along the top edge and into the inner wing — there are usually two or three, and their exact positions and head type (Torx or hex) again depend on your build year.
- Gently pull the headlight unit forward, just far enough to reach behind it, and disconnect the multi-pin wiring plug from the rear of the unit. If your car has headlight washers, disconnect the washer hose here too.
- Withdraw the unit fully clear of the front wing and bumper, taking care not to scrape the freshly-exposed paint edges.
Fitting the new unit
- If you're reusing your existing bulbs in a brand-new housing, transfer them across now — handle the glass with a cloth, not bare fingers, and make sure the rubber dust cover seats back down fully once the bulb is in.
- Offer the new unit into position, guiding the locating lugs into their slots in the bodywork before you reconnect the wiring plug and washer hose (if fitted). A light smear of dielectric grease on the plug's pins helps keep moisture out long-term.
- Refit the retaining bolts. We couldn't find a reliable published torque figure for the Mondeo Mk4's headlight retaining bolts in our research, so rather than guess, snug them evenly and firmly by feel and check your own Ford workshop manual or Haynes manual for the exact spec if you want to torque them precisely — these are light plastic-housing fixings, not structural bolts, so overtightening is the bigger risk.
- Refit the grille or bumper trim clips and screws in the reverse order you removed them.
- Reconnect the battery's negative terminal.
Final checks
Cycle through sidelights, dipped beam, main beam and indicators on both sides and check the new unit matches the old one for brightness and colour. Then check the beam aim against a wall or garage door in the dark, at the distance given in your owner's handbook, and adjust via the rear adjuster screw if one side sits noticeably higher or lower than the other. Finish with a short test drive at dusk to confirm the beam pattern looks right and that no condensation starts forming inside the lens over the following few days — a little haze in the first hour or so as trapped air warms through is normal, anything that lingers isn't.
Troubleshooting & tips
- New unit doesn't light at all — check the wiring plug has fully clicked home first. Also double-check you haven't mixed up the O/S and N/S units; the mounting tabs are handed and a unit fitted to the wrong side will sit proud or won't locate properly.
- Persistent misting after a few days — a small amount of condensation right after fitting is normal and should clear as the unit heats and cools. If it's still there after several drives, the housing seal likely isn't seated correctly, or you've got a faulty replacement unit worth returning.
- Dash warning light after the swap — on auto-levelling equipped cars, the system sometimes needs a short drive cycle (or a reset with diagnostic kit) to recalibrate itself to the new unit before the warning clears.
It's a job well within reach of a Saturday-morning DIYer with basic tools — the main thing that catches people out is ordering the wrong-generation part, not the fitting itself.
